Air Circuit Breaker Guide: Frame Size, Breaking Capacity and Selection

An air circuit breaker is the device that sits at the top of a low-voltage distribution system and decides whether a fault takes out one circuit or the whole board. It is also the most expensive single item on most panels, which is why getting the specification right the first time matters more than it does for any miniature device.

What makes it an "air" circuit breaker

The name describes the arc-quenching medium, not the application. In an air circuit breaker the arc that forms when the contacts open is driven into a set of splitter plates and stretched until it extinguishes in air. That is what allows the device to interrupt very large fault currents without the vacuum bottle or SF6 chamber used at medium voltage.

The practical consequences are a physically large device, a heavy moving contact system, and a mechanism that can be operated manually, by motor, or by a shunt release. Those are exactly the properties a main incoming device needs.

The boundaries overlap deliberately, so the choice is rarely decided by current alone. Air circuit breakers are chosen when the fault level is high, when the device must be withdrawable for maintenance, or when the installation needs an integrated controller rather than a separate protection relay.

Frame size is not the same as rating

This single confusion causes more ordering errors than anything else. The frame size is the physical body and the maximum current that body can ever carry. The rating is the trip unit fitted inside it.

A 2000 A frame supplied with a 1250 A trip unit is a perfectly normal ordering line. It gives the site a spare capacity margin without the cost of the larger trip unit today. What matters is that both numbers are written on the purchase order, because "2000 A breaker" is ambiguous and will be interpreted differently by different suppliers.

Breaking capacity: Icu and Ics

Two numbers describe how the device behaves under fault, and both appear on the rating plate.

Ics is the number that matters for a main breaker. A board that trips on a heavy fault and then cannot be re-energised because the incoming device is spent is a far worse outcome than one that simply needs the fault cleared. When a datasheet quotes only Icu, ask for Ics before you compare prices.

What an intelligent controller adds

A modern air circuit breaker usually ships with an integrated controller rather than a plain thermal-magnetic trip. Depending on the model that gives you adjustable long-time, short-time, instantaneous and earth-fault settings, plus metering and a communications port.

Two advantages are worth paying for in most projects. Adjustable settings let the protection be coordinated on site rather than ordered to a fixed curve, and metering turns the main device into a source of load data without adding current transformers and a separate meter.

Selection checklist

Order motor operator and auxiliary contacts with the breaker. Retrofitting them later usually costs more than specifying them, and occasionally is not possible at all.
