Bend Radius: The Constraint People Learn the Hard Way
Copper bar work-hardens as it bends. Force too tight a radius and the outer fibre exceeds its elongation limit — you get microcracking, sometimes visible, sometimes not until the joint has been thermally cycled in service.
A general working rule is a minimum inside bend radius of roughly 1× to 2× the bar thickness, increasing with thickness and with harder tempers. Soft-annealed copper tolerates tighter bends than half-hard. If a design demands a tighter radius than the material allows, the answer is a different joint layout or a flexible busbar — not more force.
This is exactly why flexible busbars exist for connections that must absorb movement: braid handles what rigid bar cannot.
Sizing the Machine
- Maximum bar cross-section. Width and thickness together, not just one. A machine rated for 120 mm width may not handle 120 × 10 mm.
- Material. Copper needs materially more force than aluminium at the same section. Size on copper if you process both.
- Tonnage. Punching force scales with hole area and material thickness. Under-specified tonnage produces poor holes and shortens tool life.
- Throughput. A three-station combined machine handles moderate volume well; high volume justifies CNC with automatic positioning.
- Tooling changeover time. On mixed-batch work this often matters more to real output than raw cycle speed.

An honest note on CNC: it pays back on repeat parts, not on one-offs. A shop doing constant custom single pieces may get more real output from a good combined machine plus a skilled operator than from a CNC that spends its day being reprogrammed.
Quality Checks That Prevent Field Failures
- Deburr every cut and hole. A burr on a contact face concentrates current and creates a hot spot.
- Chamfer hole edges. Protects both the bolt and the joint face.
- Inspect bend outer radius for microcracking — especially on thicker bar.
- Clear all swarf. Conductive debris in an enclosure is a fault waiting to happen.
- Keep contact faces flat and clean. Joint resistance is decided here, and joint resistance becomes heat.
Safety
These are high-force machines. Guarding, two-hand controls and an accessible emergency stop are not optional extras. Copper bar is also heavy in long lengths — plan material handling before installation, not after the first back injury.
